screw head are too thick? Two of my wheels had to be smacked on with a mallet. Regular wood screw with flat heads seem to be to small. Recommendation?

I drilled and countersunk 2 additional holes per plate to fit #14 wood screws

Where can I get extra mounting plates?

I also bought the Powertec plates #71132. They are too big! They are wider by a 1/4" - and taller by 1/4" so they are too loose when mounted.

What is the maximum clearance that you can achieve between bottom of the leg and the floor?

I used an inch and a quarter 11/4. The instructions don’t give you any of this information.

Will these work on slightly angled outward legs?

If you mount these to a splayed leg, then the casters will have a difficult time swiveling. I have two items in my shop that I've mounted these casters to that have splayed legs. On one, I placed wedges between the legs and 2x4 cross members to make the 2x4s stand plumb and mounted the casters to those. On the other, the spayed legs have mounting holes for leveling feet, so I mounted the stand on top of cross supports and mounted caster to those.
